    Reconstructing a Complex Mechanical Interface

  • The 3D scan data, provided by the client with a stated accuracy of ±0.05 mm, was used as a geometric reference rather than a direct modelling input.

Final CAD Accuracy: ± 0.03 mm (Average). Local deviations may vary depending on geometry and feature accessibility

This project focused on the reverse engineering of a complex metal assembly, characterised by a combination of functional interfaces, internal geometries and precision mating features.

The original component was digitally acquired through 3D scanning, capturing the overall geometry as well as critical areas of interaction. As is often the case with mechanical assemblies of this type, the scan data was not treated as a final source but as a geometric reference to guide interpretation. The CAD model was fully reconstructed using a parametric, feature-based approach. This allowed each functional element—planes, radii, alignment features and interfaces—to be rebuilt with intent rather than approximation. Particular attention was given to the definition of mating surfaces and reference geometry, ensuring consistency, editability and control over dimensional relationships. Where necessary, the geometry was rationalised to restore coherence and manufacturability, removing inconsistencies introduced by wear, deformation or legacy production methods. The result is a clean and structured CAD model aligned with engineering logic rather than the imperfections of the physical part.

The final model was delivered as a STEP file, enabling seamless integration into downstream workflows. This ensured compatibility with CNC machining processes, supporting accurate and repeatable manufacturing of the component.

Key aspects:

  • 3D scanning used as geometric reference
  • Parametric CAD reconstruction of complex features
  • Interpretation-driven modelling approach
  • Preparation for CNC machining workflows
  • STEP file delivery for production integration

Compliance Note

Projects involving regulated or sensitive components require the client to ensure that all necessary permissions, licences and legal authorisations are in place in accordance with applicable UK regulations. Responsibility for compliance remains with the client prior to project initiation.
